Torque and Weight: The Silent Killers of Cast Parts
On a traditional bike, the force comes only from human legs. On an E-Bike, you have human power plus the sudden, high torque of an electric motor (often 80Nm or more).
This sudden torque creates “shock loading.”
Die Casting: A cast part is rigid but brittle. Under shock loading, it can suffer from brittle failure.
Forging: A forged part has ductility. It absorbs the shock.

The biggest enemy of casting is air. When you inject liquid metal, you get porosity in die cast aluminum. These are tiny air bubbles trapped inside the metal.
You cannot see them. But under the constant vibration of an E-Bike motor, these bubbles act like cracks waiting to happen. This is why you see fatigue failure in cast parts after only a few months of riding.
Fatigue Life Analysis: Casting vs. Forging
If you search for stronger than die casting, you will find forging.
Casting: Has a random grain structure. It is weak against tension.
Forging: We compress the metal. The density is 100%.
In my tests, a forged E-Bike crank lasts for millions of cycles. A cast crank might fail at 100,000 cycles. For a premium E-Bike brand, this difference is between a happy customer and a product recall.
